mondeo 2003 tdci 116 hp - mondeo diesel issue log - makethman

Hi All

as a new member with some experience in mondeos ( 2 so far and 1 more coming up)

just wanting to share some info about mondeo problems on higher milage cars

i have a mondeo nr 1 bought with 50000 kn and now at 240000 km in 3 years (long distance rep in europe )

have alos mondeo nr 2 with 110000 km ( a baby ) 130 hp

nr 1

engine and gearbox still sweet, ca 60 mpg

problems you will/ may get

- rear pads siezing in the calipers due to dust, even if you clean regularly

reason the pads are made too tight for the calipers , grind a bit off the edges

- flywheel disintegrates at 180000 km

reason the "glue" that holds the 2 masses together falls apart

=> replace with a solid flywheel but be careful that the pressure plate is a good one as mine has a too weak spring and can slip on full power...

- the cam sensor will fail intermittantly and the engine will die ( glow plug lights up )

original black ones have a bad contact => replace with later grey one

- clucth pedal master and slave cylinders will leak.

reason the seals are weak

symptom :pedal will descend overnite

=> replace

- loss of coolant

reason the stupid design of the engine cover front edge will rub on the overflow pipe and will cut it causing sudden coolant loss

= replace overflow pipe and cut off the corner of the cover

- irregular idle and loss of power

the air mass sensor will get dirty and give a poor reading

=> clean with brake cleaner

- the engine will smoke ( black not white )and idle poorly. loss of power

=> the bypass recyling port on the egr valve has gone oval and is letting recirc gasses through all the time

=> replace or clean out with brake cleaner and a wire brush

- diesel fuel on the top of the engine ( may also have a flashing glow plug light )

reason possible rubber pipe crack, or in my case wear in the seat of the hp injector lines where they mate to the injector body, you can see the tracking in the line base : amazing !!!

fuel squirts all over the place

=> replace all 4 lines

passenger door lock u/s

=> replace actuator

glove compartment latch fails and will not open

=> force open and replace

glove compartment lowering buffer will fail

=> replace

=.> instrument lights fail at 100000

replace all at once => note 2 sizes !

-wobbly ride / annoysing out of balance of rear wheels

=> rear shocks are gone => replace , and also the rubber stops

right side driveshaft center carrier bearing noise

=> bearing dries out at 150000 and needs to be replaced

- all bulbs will fail at about 120000

=> replace all at once

- power steering tensioner starts to sqeak

=> roller bearings dried out and will fail, replace belt and tensioner

alt belt uneven wear on outside / fraying

the tensioner is worn and pushing the belt to one side and its rubbing

replace belt, tensioner and idler rollers

- heater is either too hot or too cold

=> sticking hot / cold flap

- window washer squirters block up due to corrosion

=> replace

- whooshing noise of power steering

=> incurable

low frequency rattling noise from engine bay at low rpm under load

=> on 130 hp its rattle from the intercooler pipe on the lower crossmember due to failed bracket, pad with rubber

- rattly rear doors

windows are working loose in the runners

rattly rear tailgate

=> spring guides can be wound in to compensate

- reverse light will not light up

=> switch on top of gearbox failed , replace

- doppler ultrasound reversing aid will buzz all the time

=> 2 of the senders no longer work( do not vibrate )

too expensive to replace , leave as is

curiously I have never had a problem with the electrical system , bodywork or running gear or main engine / gearbox parts

its all the accessories that go wrong

a pity as the car is actually rather good
