We own a 2002 Toyota RAV4 2.0 D-4D, with 57k on the clock. On its last service at the dealer (vehicle purchased and regularly serviced by the same mechanic) in February, we informed him of a small rattle on the gear stick when in fifth gear. The service manager told us it was the nut coming loose on the end of the fifth gear and would need tightening. Some £125 later the rattle is far worse. We have now been informed that Toyota identified a problem with the five speed boxes in December 2004, and the box will require a modification to fifth gear at a cost in excess of £2,000. I have spoken with the Customer Services at Toyota, only to be informed, yes they did have a problem, but it was a not a recall and as I did not take out an extended warranty they could not help. Their only advice was to go back to the dealer to see if he would help a loyal customer. Can you please advise on the next course of action, if any?

The main problem with these is dual mass flywheel failure that will obviously be replaced along with the clutch while the transmission is out. That alone would normally cost about £1,300 and is probably the major proportion of the cost you have been quoted. But it's 7 years old and has seen out its design life before the problem came to a head. You could try small claims track at the county court, or threaten it. The threat might get you some goodwill. If it went to court I'd day your chances were no more than 20% of a win.
