You're right to be incredulous of the EGR valve needing time to settle in. They don't. There should be fault codes cropping up-if the garage simply keep resetting them to make the EML go away then the problem won't be fixed!

Have they checked things like the MAF, MAP, intake air temperature sensor and N75 actuators are working properly?

I suppose the Oxidation catalyst could be blocked-but I doubt it.

If it starts easily from hot and cold and runs without jerking then the fuel system sounds ok. Basically either the engine isn't getting enough air, or it is getting enough air and doesn't realise it.

Did they have reason to change the eGR valve? It's one of those maligned components that gets blamed for all manner of problems that often lie elsewhere.

Have had an EGR failure (well, stuck open and needed a good clean) myself. Clearly evident by:

  • Almost no torque at idle (although it idles fine)
  • Very poor acceleration accompanied by so much thick black smoke belching out of the exhaust you'd think your car was on fire until...
  • ...you hit 2-2,500 rpm and suddenly everything's normal

In my case a good cleaning of the EGR resulted in an instant repair. No settling in... it either works or it doesn't!
