Hi lads... need some help on this one.
Original Symptom:
1) Vehicle would not crank
Investigation:
1) Battery Good at 12.6 Volts
2) 12V available at starter motor and solenoid
3) Powertrain Control Module wakes up - no DTCs
4) PATS - Indicates normal
5) Glow Plug Fuse Blown - Ignored for now
6) All expected relays operational
Attempt 1
Action: Applied 12V straight to starter motor solenoid while turning key
Result: Starter actuator dead
Action: Removed Starter Motor, cleaned up terminals, applied 12V to motor and solenoid
Result: 12V direct to starter solenoid and motor
Action: Obtain replacement starter motor - apply 12V to motor and solenoid
Result: Actuator function and motor works
Action: Fit new starter motor, clean terminals, check wiring, check continuity throughout from ignition switch, through fuses, through relays, checked grounds - all clean.
Did find that ignition Switch was providing intermittent function when in position 3
Attempt 2:
Action: New ignition switch, check continuity, 12V supply, grounds, fuses - all good
Results: Rock solid supply of 12V when in position 3, PCM awake, PATS is normal still no crank from position 3 key turn.
Action: Feed 12V to starter directly when turning key will crank engine but no start.
Any ideas?
