The six-speed dual-clutch automatic transmission Ford launched in the U.S. with the Fiesta and Focus has had a seriously troubled life from early drivability and reliability problems that eventually led to lawsuits. But as bad as the transmission situation was on the surface, an in-depth report from Detroit Free Press reveals things were far worse behind the scenes.

The news outlet reveals that the company was well aware of issues with the transmission even before its release in the Fiesta in 2011 and the Focus in 2012. Among the problems that led to the transmission issues were the late decision to use the dual-clutch design, and the fact that Ford hadn't made such a transmission for the U.S. market before. The report reveals that right up to the launch of both cars, engineers were warning that the transmissions weren't ready, but Ford went ahead with the release, and simply planned to have a complete fix to offer later.

After launch, complaints rapidly increased with issues including rough acceleration and occasionally a loss of propulsion after the transmission went into neutral unexpectedly. Detroit Free Press counted at least 4,300 complaints sent to NHTSAregarding the transmission. Apparently Ford had considered at one point switching to a completely different transmission, but scrapped the plan in part because of high costs in low-profit cars and because fuel economy would possibly drop.

I wonder why little fuss was made in Europe during the three years it was in use before it got to the USA?

I wonder what percentage of the hundreds of thousands that must now exist are faulty? Perhaps because of poor assembly rather than intrinsic design fault?

But - could it be Ford's adherence to the possibly more vulnerable dry clutch design?

No doubt the reason is the vastly greater popularity of automatic transmission in the US compared to Europe and thus the higher profile.

I am still not convinced about the latest factory outputs of the 1.0 unit still some engine failures occuring according to a contact at the dealership although on a much reduced scale. Also the latest Focus is plagued with a catalogue of 'niggles' look at the HJ report of the vehicle. For a company that in the past had an above average reputation for solid drivetrains the current offerings do not fill with confidence. Also the ethics of the company in general really show how they see the customer.....

Ford have been desperately trying to return their European arm to profit for years and the frantic cost cutting shows in the abysmal reliability record .org recent models. Their peak came when they allowed the Japanese to design most of their petrol engine range. They should’ve paid the extra to continue this.

Although it was uncommon, the drive bands could fall out of adjustment, allowing the car to creep, particularly when cold, adding another hazard to attempting to start the car: a person cranking the engine could be forced backward while still holding the crank as the car crept forward, although it was nominally in neutral. As the car utilized a wet clutch, this condition could also occur in cold weather, when the thickened oil prevents the clutch discs from slipping freely.

That was the Model T transmission!

All this current debacle is somewhat reminiscent of the Boeing - FAA 737 Max foul up, except that the cars haven't been killing people - yet.

The Mk5 Escort as I recall was launched despite their own engineers saying the suspension was not fully sorted (changed from the earlier fully independent to a torsion beam rear axle). It was slated by reviewers and took a few years to sort out. It was a case study in how bad news gets diluted by layers of management managing upwards.

Another pointless exercise often employed is to send an engineer to site for a completely pointless visit just so the "management" appear to be doing something about a problem.
