How many miles has it done, does it make these noises in every gear between 1500 to 3000 rpm, have these noises started suddenly or just gradually got worse over time?

In the olden days you could get this effect by too much accelerator pedal in too high a gear, nowadays the ECU is supposed to retard the ignition and do other things to prevent these noises.

On the other hand, on a 2007 car it may just be a sign of old age and wear: obviously, going down hill, you don't need to press the pedal as far because gravity helps, so cylinder pressures and forces acting on pistons/con-rods/bearings are much lower.than when working hard.

It’s done 75000 had the car for 5 years started over last couple months noise not as noticeable in 5th and 6 th gears more under harsh accelerating

What's it like at idle and if you turn the steering lock to lock.? Does depressing the clutch make any difference to the noise?

If it hasn't had one for a while i'd change the engine oil first and see if there's any improvement.

Oil change recent new clutch fitted due to slave leaking no excessive play in fly wheel, one way clutch on alternator replaced. No noise from engine at idle or when revved only when vehicle is driven can you here the noise

For chrissake, it's a 12 year old car, is it still on the original exhaust? Perhaps it's blowing.

No I’ve changed the exhaust previously and it’s not a exhaust blow or rattle

OK we've ruled out two obvious issues, now i'm no expert on these engines but isn't this the one fitted with a balance shaft and didn't that give trouble over time? maybe worth reading up on that engine in make specific forums, could be any of the VW makes who used that engine.

Alternatively it might be time to let a VW specialist or good Diesel workshop take a listen, in case it's something developing inside which might be fixable before it causes serious damage, for Diesel workshops taxi drivers who haven't yet dumped Diesels in favour of Toyota hybrids are the chaps to ask, sadly in my area the one brilliant go to place closed down many years ago after the boss retired and the company who took the name so far do not appear to be in the same league.

Removed sump this evening and checked oil pump and balance shafts found hex drive key for oil pump worn on edges and chattering ????Fit new when parts When here and all we be good

Sounds like you have ducked a bullet - However as well as the the hex shaft isn't there a chain involved as well with the balance shaft module/oil pump hex drive which also fails and is noisy before it does!

I've had hex shaft oil pump drive problems before - with a Ford Zephry MKIV V6 where there is a hex drive between the distributor and the oil pump, also had one fail with a Ford Capri II 2.0 Pinto. The first time the crank seized the second time I caught it in time - just. You'd think manufacturers would learn from early mistakes!
